During long-term continuous operation, the roll surface inevitably suffers from abrasive wear, scratches, pitting, coating peeling, and profile dimensional deviation due to metal friction, material extrusion, and long-cycle fatigue load. Many manufacturers are confused about whether worn cold forming rolls can be reused and whether repair is feasible and cost-effective.

Only rolls with severe structural deformation, deep crack damage, or excessive base material loss beyond tolerance need direct replacement. 1. Repairability Judgment of Worn Cold Forming Profile Rolls

Repairable scenarios: Surface scratches, slight pitting, worn surface coating, minor profile dimensional deviation, and local shallow abrasion. 2. Common Repair Methods for Worn Cold Forming Profile Rolls
According to actual industrial maintenance cases, the repair of cold forming profile rolls follows the principle of minor wear with simple finishing, moderate wear with precision refurbishment, and severe local wear with composite repair. The following are the most widely used and mature repair methods in the cold forming industry.
2.1 Roll Surface Polishing (for Minor Surface Wear)
Surface polishing is the most basic and conventional repair process, suitable for cold forming rolls with slight wear, fine scratches, and surface roughness increase. The process uses high-precision fine abrasive tools and professional polishing compounds to grind and polish the roll surface, removing tiny burrs, oxidation layers, and shallow wear marks.
This repair method will not change the original profile size and geometric tolerance of the rolls. It can effectively reduce the surface friction coefficient, avoid scratches on the surface of the formed metal profile, and restore the smoothness of the roll surface. It is usually used for daily maintenance and regular finishing of cold forming rolls, with low cost and short construction cycle.
2.2 Precision Profile Grinding & Resurfacing (for Moderate Uniform Wear)
When the cold forming roll groove is uniformly worn, resulting in profile dimensional deviation, uneven forming thickness, and unstable profile straightness, precision grinding and resurfacing is the preferred repair method. Professional precision grinding equipment is used to remove a tiny layer of worn material on the roll surface, and the standard groove curve, size tolerance, and parallelism are restored strictly according to the original roll drawing parameters.
After precision grinding, the roll profile accuracy can reach the factory standard. Combined with secondary fine polishing, the surface finish and forming stability can be further improved. This method is suitable for most conventional uniformly worn cold forming rolls and is the mainstream refurbishment process for roll batch maintenance.
2.3 Surface Coating Refurbishment (Chrome Replating & Thermal Spraying)
Many cold forming profile rolls are treated with hard chrome plating or wear-resistant coatings originally. After long-term operation, the surface coating is prone to peeling, abrasion, and failure, leading to reduced roll wear resistance. Coating refurbishment is targeted at such failure problems.
Chrome replating: After removing the old failed coating and performing precision grinding, a new hard chrome layer is electroplated on the roll surface to restore hardness, wear resistance, and anti-adhesion performance, which is suitable for light and medium load cold forming rolls.
Thermal spraying coating: For heavy-load cold forming rolls with high wear resistance requirements, tungsten carbide, ceramic, or high-alloy wear-resistant layers are sprayed on the roll surface. This process significantly improves surface hardness and high-temperature wear resistance, effectively extending the service life of refurbished rolls.
2.4 Surfacing Welding + Precision Finishing (for Local Severe Wear)
For cold forming rolls with local deep scratches, groove collapse, partial material loss, and local severe wear, single grinding and polishing cannot meet the precision requirements. Surfacing welding repair is required first. Industry-standard cold welding and micro-arc surfacing processes are adopted to fill the worn and defective parts of the roll base material with high-strength wear-resistant welding materials.
After surfacing welding, stress relief treatment is carried out to avoid welding deformation. Then precision grinding and profile trimming are performed to restore the complete roll groove geometry and dimensional accuracy. This composite repair method can solve local severe wear problems and save more tooling costs than direct roll replacement.
2.5 Polymer Composite Repair (for Surface Defect Quick Repair)
Polymer composite repair is an efficient and convenient emerging process for minor-to-medium surface defects of cold forming rolls. It uses high-strength industrial polymer materials with ceramic and metal fillers to repair roll surface pitting, small-area abrasion, and fine defect points.
This repair method features low construction temperature, no thermal deformation of the roll body, and strong bonding force. It can quickly repair surface wear without affecting the overall structural accuracy of the rolls, and is widely used for rapid maintenance of production-line cold forming rolls.
3. Post-Repair Processing & Quality Inspection Standards
To ensure the stable operation of repaired cold forming profile rolls and consistent forming quality, standardized post-repair processing and inspection are required. After all repair processes are completed, stress relief treatment is carried out to eliminate processing stress. Then roll dimensional tolerance, groove symmetry, surface finish, and hardness are fully inspected.
Qualified repaired rolls can be put back into production after trial forming testing. Regular inspection and maintenance during subsequent operation can effectively delay secondary wear and maintain long-term stable forming accuracy.
